Polystyrene sheet specification across Australian construction begins with the position. The density grade, thickness and format selected against AS/NZS 1366.3 determine whether the installed board performs to its rated thermal, compressive and dimensional values once it is in service. The following article sets out the variables that typically resolve an EPS specification in Australia, with reference to the relevant Australian Standards and the National Construction Code (NCC) pathway.
Foamex manufactures StyroSheet expanded polystyrene (EPS) sheets in Australia under AS/NZS 1366.3 (Rigid cellular plastics sheets for thermal insulation – rigid cellular polystyrene, moulded EPS). The product is available in eight density grades, in thicknesses from 10 mm to 600 mm, and in standard and custom-cut formats, including foil-faced configurations where reflective performance is required.
What polystyrene sheets are
Polystyrene insulation sheets are rigid cellular plastic boards produced through one of two manufacturing routes. Expanded polystyrene (EPS) is produced by expanding and fusing polystyrene beads under steam, resulting in a closed-cell board with bead boundaries visible at the surface. Extruded polystyrene (XPS) is produced by extruding polystyrene polymer with a blowing agent through a die, producing a continuous, dense closed-cell foam without bead boundaries. The two routes deliver measurable differences in water absorption (classified under AS/NZS 4859.1 Appendix), compressive stress at 10% deformation and long-term R-value retention.
EPS sheets are specified across wall, floor and ceiling insulation, garage door panels, Exterior Insulation and Finish Systems (EIFS), packaging assemblies, and architectural fabrication and signage. Foamex manufactures StyroSheet EPS without chlorofluorocarbons (CFCs), hydrochlorofluorocarbons (HCFCs) or other ozone-depleting substances, in accordance with the Foamex Styroboard ozone-depletion potential report.
Specification variables
EPS specification typically resolves on five variables. Confirming each against the project documentation before order placement reduces the risk of installed performance falling short of rated performance.
Position and exposure
The building element being insulated determines the rest of the specification. A timber-framed wall cavity, a suspended floor, a garage door panel, a cool room build-up and a packaging application each create distinct compressive, thermal and moisture conditions on the board. The position should be classified first, with the relevant compliance pathway, exposure category and adjacent material assemblies identified before density grade or thickness is considered.
Compressive load and AS/NZS 1366.3 density grade
AS/NZS 1366.3 classifies EPS by compressive stress at 10% deformation, with the density grades expressed as SL, S, M, H, VH, VVH 32, VVH 36 and VVH 38. StyroSheet EPS is manufactured across the full range, from SL at 70 kPa through to VVH 38 at 350 kPa. Decorative work, signage, architectural fabrication and packaging assemblies are typically specified at SL or S grade. Wall, ceiling and light load-bearing floor positions typically specify M, H or VH grade. Civil and structural fill applications, including void fill and lightweight structural backfill, typically specify the VVH range. Density grade selection should account for sustained load over the design life of the assembly, not peak load alone.
Moisture exposure
EPS performs predictably in dry, lined and protected cavities. Where the insulation will be exposed to persistent ground moisture, hydrostatic pressure or external weather, extruded polystyrene (XPS) is typically the more appropriate specification. Foamex manufactures StyroTherm XPS for slab-edge, under-slab, perimeter and below-ground positions. Where the brief calls for EPS in damp positions, the assembly should be reviewed for vapour control, drainage and condensation risk against the project’s hygrothermal documentation.
Thermal performance and NCC pathway
R-value targets for the building element are typically set by the project designer, accredited NatHERS assessor or building certifier against NCC 2022 Section J for Class 2 to 9 buildings, or against the NCC 2022 Volume Two / NatHERS pathway for Class 1 and 10a buildings. State-based requirements such as BASIX in New South Wales may also apply. The installed R-value depends on thickness, density grade and the as-installed condition of the board (including gap and compression behaviour). Thermal performance for StyroSheet EPS is tested in accordance with AS/NZS 4859.1 and ASTM C518 for thermal resistance and thermal conductivity. Final R-value selection should be confirmed with the project designer or energy assessor against the project-specific NCC pathway.
Sheet dimensions and custom-cut formats
Standard sheet dimensions influence transport, install time and offcut volumes. StyroSheet is manufactured in widths up to 1.2 m, lengths of 2.5 m, 3 m and 5 m, and thicknesses from 10 mm to 600 mm. Custom-cut sheets are available where the cavity, panel or fabricated detail does not suit a standard format, and foil-faced or otherwise finished sheets are available where the build-up requires a reflective or laminated surface. Specifying a closer-to-final dimension at order stage typically reduces on-site cutting and offcut generation.
StyroSheet EPS density grades
Compressive stress is reported at 10% deformation in accordance with AS/NZS 1366.3:
| Density grade | Compressive stress at 10% deformation | Typical application |
| SL | 70 kPa | Light insulation, packaging, signage, displays |
| S | 85 kPa | Wall and ceiling insulation |
| M | 105 kPa | Floor and wall insulation |
| H | 135 kPa | Load-bearing wall, light slab applications |
| VH | 165 kPa | Heavier wall and floor loads |
| VVH 32 | 250 kPa | Civil and structural fill |
| VVH 36 | 300 kPa | Heavy structural applications |
| VVH 38 | 350 kPa | High-load civil applications |
Current grade availability and full technical data should be confirmed against the current StyroSheet technical data sheet or by direct consultation with the Foamex specification team before final design.
Specifying EPS or XPS
EPS (StyroSheet) is typically the appropriate specification for internal, dry and protected positions where the project benefits from the AS/NZS 1366.3 density-grade range and from custom-cut sheet formats. XPS (StyroTherm) is typically the appropriate specification where the board will be exposed to persistent moisture, ground contact or external weather; at slab-edge, under-slab, perimeter or green roof positions; or where retained long-term R-value under damp conditions is required for the design pathway. Foamex StyroTherm thermal performance is published with R-values, K-values and compressive stress data tested to AS/NZS 4859.1, ASTM C518, AS 2498.3 and ASTM D1621.
Common applications for StyroSheet EPS
StyroSheet EPS is specified across:
- External wall insulation, including Exterior Insulation and Finish Systems (EIFS)
- Internal wall, floor and ceiling insulation
- Garage door insulation panels
- Cool room, chiller and refrigerated assembly construction
- Packaging, in sheet, block and custom-moulded formats
- Architectural profiling, signage and display fabrication
- Prototyping and theatrical props
Where the project crosses multiple applications, density-grade and dimension selection can typically be consolidated through specification consultation with the Foamex team.
Australian manufacturing, recycled content and the StyroCycle recycling pathway
StyroSheet is manufactured in Australia and is manufactured containing recycled material recovered through Foamex’s closed-loop recycling system, StyroCycle. Recovered streams include clean construction offcuts and post-consumer EPS packaging, which are reprocessed back into new product. Clean construction offcuts can be returned through the StyroCycle take-back network rather than being directed to landfill, and StyroCycle drop-off points are operated in conjunction with participating council programs.
Where a project is targeting waste-diversion or circular-economy outcomes, the take-back recycling pathway can be referenced in the specification alongside the product itself.

Frequently asked questions
Where can polystyrene sheets be sourced in Australia?
Foamex manufactures StyroSheet EPS in Australia under AS/NZS 1366.3 and supplies builders, fabricators, packaging customers and wholesalers nationally. Density grade, thickness, format and delivery should be confirmed with the Foamex specification team.
What thickness is required for a given application?
Thickness depends on the target R-value, the available cavity depth and the compressive load the board will carry. StyroSheet is available from 10 mm to 600 mm. The required R-value should be confirmed with the project designer or accredited NatHERS assessor against the applicable NCC 2022 pathway and any state-based requirement such as BASIX.
Which AS/NZS 1366.3 density grade should be specified?
Density grade is selected against the sustained compressive load on the board. Light-duty applications (packaging, signage, architectural fabrication) typically specify SL or S grade. Load-bearing wall, floor and slab applications typically specify H, VH or one of the VVH grades. Civil and structural fill typically requires the VVH range.
Are custom-cut polystyrene sheets available?
Yes. Foamex supplies custom-cut StyroSheet for fabrication, packaging, architectural profiling and any application where the standard sheet format would create unnecessary trimming on site. Foil-faced and laminated configurations are available where the build-up requires them.
Are Foamex polystyrene sheets recyclable?
Yes. StyroSheet is recyclable through the StyroCycle take-back network, which accepts clean construction offcuts and post-consumer EPS packaging for reprocessing into new product. StyroSheet is also manufactured containing recycled material drawn from the same closed-loop process.
Should the project specify EPS or XPS?
EPS is typically the more appropriate specification for internal, dry and protected positions across the AS/NZS 1366.3 density-grade range. XPS (StyroTherm) is typically the more appropriate specification for slab-edge, under-slab, perimeter, green roof and below-ground positions, or any position with sustained moisture exposure. The selection should be confirmed against the project documentation with the designer or specifier.
